The material handling system includes different areas as receiving, identification, storage, sorting, packing, and shipping. Incoming products from suppliers (supplier inbound) and customers (returns) are loaded into totes at the receiving area. Because of the size of the totes (800 x 600 x 420 mm) the system is designed the way that full totes do not have to be lifted manually. In the identification area the operators process the items and then the totes are transported to storage for put away. At the storage area the items are picked in batches and put in totes. The totes are transported to a HDS buffer until the batch is complete. The single item orders are transported to an automated bagging machine, where the multi-item order totes go to the cross-belt sorter or to the consolidation sorter. At the cross-belt sorter the items are manually included and sorted into destinations. Double chutes with batch flaps are used to have smooth batch transitions to use the sorter capacity better. Moveable packing tables at the chutes are used to pack the orders into bags or cartons. At the consolidation sorter the items of one mini-batch are collected at an exit and then fine sorted to order level manually, where operators pack orders into a parcel. A take away conveyor transports the parcels to the shipping sorter.
The main challenge of this project is to tweak the project schedule to fit the forecasted growth of the business. The installation is done in 7 phases. These phases are installed during a running operation, which makes it very challenging.
